BMW Combines AI and Virtual Reality at New US Battery Plant
At its Woodruff plant in South Carolina, BMW is launching production of Gen6 batteries for the electric iX5, pairing AI-based defect detection with virtual reality training for workers.

BMW has shown what its new Woodruff battery plant in South Carolina looks like from the inside, where artificial intelligence and virtual reality are meant to deliver zero defective cells in the production of the powertrain for the electric BMW iX5. It's the automaker's first plant where both technologies work together at this scale in the daily operation of the assembly line.
AI on the assembly line
At Woodruff, every stage of battery assembly is monitored in real time, with sensor data flowing continuously into analytics systems. Internal AI assistants look for deviations from the norm and flag them before a defective part moves on to the next production stage, a system meant to boost machine utilization and cut down on rejects.
The cell-to-pack approach, in which cylindrical cells go directly into the battery pack without intermediate modules, demands precise welding, laser surface cleaning and voltage checks at every stage. That's where artificial intelligence acts as an extra set of eyes, meant to catch errors invisible to humans at the line's working pace.
Virtual reality before the shop floor
Before a new employee ever touches the real assembly line, they go through training in virtual reality, using VR headsets and computer stations that replicate the actual workflow. This lets them practice safety procedures and standard responses to unusual situations before encountering the physical machines and the real risk of error.
This training model is meant to lower the cost of onboarding new workers in an environment where the stakes involve handling high-voltage cells. BMW presents it as a complement to, not a replacement for, AI-based quality oversight, with both technologies meant to reinforce each other in the push toward zero defects.
Scale of global Gen6 production
Woodruff is one of five BMW plants producing Gen6 batteries under a local-for-local production model. The others are Irlbach-Straßkirchen in Bavaria, Shenyang in China, San Luis Potosí in Mexico, and Debrecen in Hungary, where series production already started in October 2025. Keeping battery plants close to assembly plants is meant to shorten transport of heavy battery packs and reduce the logistics footprint.
The Woodruff plant runs entirely without fossil fuels, with internal transport powered by hydrogen. BMW also highlights a growing share of recycled materials, including cobalt, lithium and nickel, in the production of Gen6 cell cathodes and anodes.

What it means for the auto industry
For those following the automotive industry, Woodruff shows where major battery and EV makers are headed: AI isn't replacing people on the shop floor, but taking over quality monitoring at a scale no human could physically manage, while VR is becoming a standard onboarding tool rather than a marketing add-on. Other automakers building battery plants in Europe are already testing similar approaches, so Woodruff is worth treating as a template rather than an isolated case.
BMW has for years been developing its iFACTORY strategy in parallel, under which digital twins and AI simulations are meant to cut planning time for new production lines by as much as several dozen percent. Woodruff shows how these design tools translate into an actual, functioning battery plant rather than just technology demos for investors.
The biggest test for the plant will be maintaining its claimed zero defective cells once full series production ramps up in December 2026, as the line's pace increases and pressure on battery output for the iX5 grows alongside demand for the model in the United States and Europe.
